When he applied the powder, did he just applied it directly without mixing the powder with some kind of solution or thinner?

Think he just brushed it on, the rust should hold it fairly well... what I wana know is where to get sheets of mild steel

Nothing wrong with that as long as it's stuff that people want/need. It's funny... he'll ask me about "X" item he's interested in carrying... I generally say, yeah that'll work for something but I'll never have a need for it. Then a week later... I need some "X" now! :lol:

Will duct work rust? you can get that stuff in all kinds of different shapes, sizes and gauges. (not sure if it will rust though)

Ductwork should be tin or galvanized steel (cheaper)
Tin or galvanized steel, wont rust fast/well. Stainless will eventually (use tuperware support above bleach in the sun). If it's mild steel, yup, always
